To resolve this problem without removing the router -
At the > prompt simply type the following:
o/r 0x141
and reboot. This will change the config register to boot ignoring flash
and your start up config. Choose enable mode when rebooted and assign
an IP address to a reachable interface from your TFTP server say e0.
Copy the old image back to your router and in config mode, type
config-reg 0x2102
to boot from flash again. Reboot - do not save back to nvram when
prompted as you would overwrite your config. And hey presto! Let me
know how it goes!

I did the same thing and you can tftp an ios image or
do an xmodem transfer of the image from the > prompt.
The transfer will erase and overwrite the image that
is too big and you should be able to get back to
where you were. Tftp is faster; you'll have to use
the set command from the > prompt to give the
interface an address, a default gateway, tftp server
address and image file name.
